The internal DC motor inside the black plastic actuator housing is the most frequent point of failure. Over time, moisture or brush debris increases internal resistance, preventing the motor from generating enough torque to push the sliding collar into the final 'locked' position. The system utilizes three relays to control the direction and engagement stages of the servo; if the specific relay responsible for the differential lock circuit has oxidized or pitted contacts, it will fail to deliver the necessary amperage to the servo motor. This results in the servo stalling mid-stroke, leaving the differential in 4WD but failing to complete the transition to 'Lock'.

Handlebar 4WD/Diff Lock Switch Assembly
The handlebar-mounted selector switch is exposed to environmental contaminants which cause corrosion on the copper contact pads. If the 'Diff Lock' contact point is fouled, the signal to trigger the final relay is never sent, meaning the actuator never receives the command to move past the standard 4WD position.
